What Is a Picking Box Used For in a Warehouse?

What Is a Picking Box Used For in a Warehouse?

A picking box – sometimes a pick tote, sometimes an order box – carries one order, or one batch of orders, from the pick face to the packing bench. That is the whole job. It is not storage, it is not shipping, and it is not a tote that gets stacked five high full of product.

Understanding that one sentence explains most of the design, and most of the mistakes people make when buying them.

What follows from “carried”

Handles that get used one-handed, because the other hand holds a scanner or a list. A size that suits a person rather than a pallet. A weight that someone can carry for a shift without trouble. And a form that sits stably on a trolley or a conveyor without catching.

Stackability matters too, but in a specific way: empty boxes nest, so a stack of empties takes little space, and loaded boxes stack to the height of a trolley. That is not the same requirement as a storage tote that has to stack ten high under load.

What it is not built for

Heavy loads. A picking box is not a parts bin and it will bulge and tear if it is filled with dense items. We covered what overloading does in why picking box handles tear at the grip, which is nearly always an overloading story.

Outdoor or cold-chain extremes, unless specified. And long-term static storage, which is a different product category with different wall thickness.

Size, and the usual error

Picking boxes get bought too large. A big box invites a picker to put more in it, which makes it heavy, which makes it get carried one-handed and dropped, which is how handles tear. A smaller box that cannot be overloaded is usually a better buy than a larger one plus a rule about not overloading it.

The other error is buying for the average order rather than the largest. If the largest order does not fit, pickers will do something improvised and the box will not get used the way it was designed.

How many you need

Not one per picker. At any moment most of your boxes are in transit between pick face and packing, and that number depends on how long the round trip takes. We set out the calculation in how many picking boxes you need per station.

Colour, and using it as a system

Colour is the cheapest control available in a picking operation and it is usually specified for the wrong reason – matching a brand, rather than separating a flow. Two or three colours separating zones, order types or priority levels do more for accuracy than most software features.

The practical constraint is that colour is a resin choice, so it comes with a minimum quantity. If you want a colour that nobody stocks, you are into a custom run. Standard colours across your whole order are free; a fourth colour for one aisle is not.

Also worth noting: faded or discoloured boxes are a sign of ultraviolet exposure, which means they have also gone brittle. A box that has lost its colour has lost some of its toughness.

What we can do

We supply picking boxes with handle radii built for one-handed carrying and wall sections that resist bulging. Tell us the largest order, the target weight and how boxes move, and we will size it – including when the honest answer is a smaller box than you asked for.
