Keeping Dunnage With the Box in a Honeycomb Loop

Keeping Dunnage With the Box in a Honeycomb Loop

The returnable packaging business case is usually built on boxes coming back. The unspoken assumption is that everything inside the box comes back too, and in practice that is where the money leaks. Separators get used as a bench mat, pads end up in a skip, and a set of dunnage is quietly replaced every eighteen months.

What actually goes missing

Loose items, in order: flat separators, soft pads, small locating blocks, loose caps, and loose lids. Anything not physically attached leaves the loop at a rate of a few per cent a month, and that rate is invisible because nobody counts dunnage. Count it once for a month and the number will surprise you.

Attached, tethered or keyed

Attached means it cannot come out, which is right for a component that never needs cleaning separately. Tethered means it comes out and stays connected, which is right for a separator that has to be laid down. Keyed means it comes out and only fits back in one way, which is right for most things. The common failure is a component that is merely located, and located components are removable components.

Designing for the operator’s shortcut

If removing a pad makes loading faster, it will be removed, no matter what the work instruction says. The design has to make the correct action the fast action. A visual check at the end of the shift, where an empty position is obvious, catches the rest.

Counting at both ends

A single reconciliation per week, at the dispatch end and at the receiving end, catches drift long before it becomes a replacement order. It does not need software. It needs someone to be responsible for the number, and it is the same discipline as cycle counting a box fleet.

Replacement parts and spares

Any dunnage component that can be lost should be orderable as a spare with its own part number and price. If the only way to replace a pad is to buy a set, a missing pad becomes a scrapped set, which is how small losses turn into large ones. Ask for a spares list with the first order, not after the first loss.

Cleaning schedules and dunnage life

Dunnage that is cleaned with the box lasts longer and stays softer. Dunnage that is left dirty hardens, abrades the part and gets thrown away early. Adding the dunnage to the wash routine is a small operational change with a measurable effect on replacement spend.

When the dunnage should travel separately

Occasionally the right answer is not to keep dunnage with the box at all: a frame that travels with the part and comes back on the return leg can be lighter and cheaper than a set inside every box. It changes the reconciliation problem from dunnage to frames, which is easier because frames are large and visible. Where the volume is low and the part family wide, this is often the better arrangement.

The first month is when the system is decided

Dunnage discipline is set in the first month of a new loop, when the habits form. If a separator goes missing in week one and is not replaced, the box runs without it and the second box loses one too. Getting the count, the spares and the replacement habit established early is far easier than correcting it later, and it takes one person paying attention for four weeks.

It also helps to make the loss visible. A board by the dispatch point showing boxes out and components missing, updated weekly, changes behaviour more reliably than a written procedure. People respond to a number that moves on a wall, and dunnage loss is exactly the kind of slow leak that a visible number stops.

What we can do

We build PP honeycomb board boxes with captive and keyed dunnage, and we supply replacement parts individually so one missing pad never costs a set. Tell us the loop and we will design the internals to survive it.

Engineering reusable PP packaging for global industry

Rulowin supplies precision-engineered, reusable PP packaging - honeycomb panels, corrugated sheet, crates, boxes and reels - for automotive, optical fibre, electronics and industrial supply chains.
