Flatness and Warp in Stored PP Corrugated Sheet

Flatness and Warp in Stored PP Corrugated Sheet

Warp in stored PP sheet is one of those problems that gets blamed on the material and is usually caused by storage. Understanding why sheet moves makes it largely preventable, and tells you when it can be recovered.

Why sheet warps

Temperature gradient. Sheet standing where one side is warmer than the other – against a sunny wall, near a heater, under a roof – will curl toward the warm side. PP expands with heat, and differential expansion across the thickness produces curvature.

Uneven support. Sheet stacked on an uneven or narrow support takes a set over time. PP creeps under sustained load, and a stack leaning against a wall will remember that.

Residual stress from manufacture. Extrusion leaves some internal stress, and it can relax unevenly. This is real but it is usually the smaller contributor compared with storage.

Moisture is not the cause. PP does not absorb water, so unlike paper or wood, humidity is not a factor. This surprises people who are used to fibreboard behaviour.

How to store it

  • Flat, on a level surface, with support across the full area rather than on a few bearers
  • Stacked vertically rather than leaning, if space allows – leaning is the most common cause of a permanent set
  • Out of direct sun and away from heat sources
  • At stable temperature, because cycling is worse than a steady warm condition
  • Covered, so dust does not settle and so the stack is not exposed to a strong temperature gradient from above

How much warp is normal

Some is. A large sheet will not be perfectly flat, and a few millimetres of curvature over a metre is normal and generally disappears once the sheet is fixed or loaded. Warp that prevents a sheet from lying flat under its own weight, or that makes it rock, is beyond normal.

Can it be recovered

Often yes, if the cause was storage. Lay the sheet flat in a warm, even-temperature space with weight distributed across it and leave it for a day or two. Heat softens PP enough for the stress to relax. Do not try to speed it up with a heat gun or a localised heat source – that will make it worse and can melt the surface.

If the warp came from a permanent set with a crease or a whitened line in it, it will not recover. That is damage rather than warp.

When it matters and when it does not

For a sheet that gets fixed into a frame or folded into a box, minor warp is irrelevant – it is pulled flat by the assembly. For a sheet used as a loose layer pad or a display panel, warp is visible and matters. Specify flatness only where it matters, because it is an expensive requirement to hold unnecessarily.

Transport is storage too

Sheet that is packed well can arrive warped, because a container or truck is a harsher environment than a warehouse. A stack standing in a hot vehicle with one side against a heated panel will take a set in transit, and it is often worse than anything that happens afterwards.

If you are importing, ask how the sheet is packed and whether the stack is supported across its full width. Banding a stack tightly to a few bearers is a common cause of warp on arrival, and it is entirely preventable.

It is also worth letting sheet acclimatise before use. Flat-stacking it in a stable temperature for a day after arrival resolves a surprising amount of minor warp before anyone starts cutting.

What we do

Our corrugated sheet is packed flat and stacked for transport, and we will tell you the storage conditions we assume. If you are seeing warp, send us a photograph of the stack as well as the sheet – the stack usually tells us the answer.
