Honeycomb Boxes for Oversize Panels and Glass Units

Honeycomb Boxes for Oversize Panels and Glass Units

Large flat items break the rules that work for everything else. A panel two metres by three is too big to hold rigidly, too fragile to rest on its face and too valuable to leave unprotected. The common answer is a wooden A-frame and a prayer, which is why damage rates on glazing and cladding routes are so high.

Vertical beats horizontal

A panel stored flat deflects under its own weight, and the middle of the panel takes whatever is stacked on top. Stored vertically on edge, the same panel is far stiffer and much easier to inspect. Almost every oversize panel problem improves when the panel goes vertical, which makes the box a rack with walls rather than a box in the usual sense.

Edge contact only

A brittle panel should be carried on its edges, never on its face. That means shaped supports that follow the edge profile, lined so that the glass or the coated face never touches anything hard, and spaced so the panel cannot rock. The supports are the product here; the walls exist to keep the supports in place.

Separation and abrasion

Two panels in contact will damage each other in transit, from vibration alone, without any impact. Separation has to be positive, and the separator has to be soft, clean and replaceable. Loose inserts fail within a week because they get dropped; captive separators last as long as the box.

Handling a panel out of a vertical rack

Getting a large panel into position without touching anything is genuinely difficult and is usually where the damage happens, not in transit. A box with a removable side turns a delicate lift into a slide. A box that requires the panel to be lowered in from above needs clear headroom and two people, and it will be done badly at the end of a shift.

Weight distribution and the base again

Concentrating several hundred kilograms onto two edge supports is a point load on the deck. That load has to spread without deflecting the base, or the bottom panel takes the deflection. It is the same problem as carrying a point load in a box base, with the added difficulty that the load is a brittle sheet rather than a solid block.

Outdoor routes and rain

Cladding and glazing panels often travel on construction routes with no warehouse at either end. A box that holds water is worse than no box, because the panels sit in it. Drainage at the base, a cover that sheds rather than collects, and materials that do not swell are all baseline requirements once a route goes outdoors.

Inserted units and sealed glazing

A sealed glass unit cannot be repaired. If it breaks, the whole unit is scrap, which changes the economics: the cost of protection is compared against the full replacement value, not against a repair. That usually justifies a proper rack even when the volume is low, and it is the strongest argument for returnable packaging in this category.

Storing a vertical rack safely

A tall rack of panels is a stability problem, not just a protection problem. Wide feet, a low centre of gravity and a positive restraint at the top matter more than the panel supports once the rack is standing in a yard. If it will be moved, it needs lifting points; if it will stand, it needs to be anchored or ballasted against wind.

Loading sequence matters too. Loading from the far side forwards keeps a tall rack balanced throughout, whereas loading from one end puts a temporary eccentric load on a structure that is least stable when nearly empty. Writing the sequence on the rack, rather than in a procedure, is what makes it happen.

What we can do

We build PP honeycomb board boxes configured as vertical racks for oversize panels, with edge supports, captive separators and removable sides. Send the panel sizes, weights and the route, and we will design the support positions around the edge profile.

Engineering reusable PP packaging for global industry

Rulowin supplies precision-engineered, reusable PP packaging - honeycomb panels, corrugated sheet, crates, boxes and reels - for automotive, optical fibre, electronics and industrial supply chains.
